A workable cap tech pack template starts with a product-definition page that fixes the shape, not just the styling. Include orthographic views—front, back, left, right, top, underbill, and interior—and tie the silhouette to measurable POMs in millimeters. For a standard mid-profile 6-panel baseball cap, that usually means crown height 165 mm from sweatband seam to button, visor length 70 mm from front seam, visor width 185 mm at the widest point, button diameter 12 mm, back opening 140 mm relaxed, and strap length 180 mm. Call out the build in plain factory language: structured or unstructured, 5-panel or 6-panel, low/mid/high profile, pre-curved PE brim or flat peak, seam-through buckram or edge-taped front. Those are not cosmetic choices; they determine pattern layout, pressing sequence, and labor time before material booking even begins.

The other six sections should be separated so sourcing, sampling, and QC are all reading the same instructions: materials, color standards, decoration, construction details, trims/closures, and packaging/labeling. Specify every component by composition and spec, not broad category: shell 100% cotton twill 270 gsm or nylon taslon 228T, mesh 100% recycled polyester 120 gsm, sweatband 180 gsm moisture-wicking knit, brim insert PE 2.0 mm, front-panel fusing 40D nonwoven, medium stiffness. Lock colors to Pantone TCX or Pantone Coated references and set a bulk tolerance such as Delta-E ≤1.5 under D65. For decoration, define logo size in mm, placement from seam lines, stitch count estimate, satin versus tatami fill, 3 mm EVA foam for 3D embroidery, merrow or heat-cut patch edge, and whether sewing may cross panel seams. A 9,000-stitch center-front file on a Tajima or Barudan needs different handling than a side logo on mesh. Finish with carton packout, barcode position, country-of-origin mark, polybag warning copy, and inspection standard—typically AQL 2.5 for bulk—so the document can move directly from sample approval to production control.

Tech sketches: front, side, back, optional underbrim

Most sampling mistakes are locked in on the sketch page, not at sewing. A usable cap tech pack template starts with clean vector line art at one consistent scale and, at minimum, front, left side, back, and top views. Add an underbrim view whenever the style includes printed undervisor art, contrast fabric, sandwich brim, rope, edge binding, or a nonstandard closure. Use the sketch page to define visual tolerances as well as dimensions. If front embroidery must center to the crown seam within +/-2 mm, specify it. If a back arch logo must align to the closure centerline, call that out too. Mark underbrim grain direction, woven flag label position, laser perforation zones, contrast seam tape, visor edge binding, and buckram coverage on the inside front panels. Buyers often forget these interior details until bulk, which is when rework gets expensive. Tag key colors with Pantone TCX for textiles or coated references for print, and where color match matters, note an acceptable Delta-E target such as <=1.5 under D65 lighting. Fabric and color spec: GSM, weave, Pantone references

For a structured 6-panel cap, lock the five variables that actually change build quality: fiber content, weave or construction, finished gsm tolerance, yarn count or denier, and surface finish. A 240 gsm brushed chino twill behaves very differently from 300 gsm canvas, 228T nylon taslon, or 80/20 wool-acrylic melton at 400 gsm. On the line, a 20-30 gsm variance in front-panel fabric is enough to alter crown memory, weaken buckram support, and throw off embroidery registration on Tajima, Barudan, or ZSK heads. Put finish and performance in the same line item, not in scattered comments. If the shell is enzyme washed, peach finished, PU-coated, DWR-treated, anti-UV, or mechanically stretched, say so and attach measurable standards: shrinkage under 3% after wash test, dry/wet crocking grade 4 minimum, wash fastness grade 3-4, and pilling at grade 3.5 or better where applicable. Polyester needs denier and construction spelled out because 150D interlock, 75D microfiber, and 300D oxford do not price or sew the same. If you call out Pantone 19-4052 TCX, note that the target is visual match under D65 light with Delta-E under 2.0 for main fabric and under 1.5 for molded logos, woven labels, and small trims. The same nominal color will shift across reactive-dyed cotton, disperse-dyed polyester, and wool blends, so “match Pantone” without a signed standard is how you get three blacks on one cap. Break color by every visible component: crown, visor top, underbill, eyelets, button, sweatband, seam tape, closure strap, topstitch thread, and snap or hook-and-loop. A tight line item should read: “Underbill: 65/35 poly-cotton twill, 240 gsm ±5%, Pantone Black 6 TCX equivalent, matte finish, no green cast under D65.” That level of detail prevents most inline disputes and also affects MOQ. Stock chino twill in black, navy, khaki, and red can keep MOQ around 144-300 pcs per colorway, but custom dyeing usually starts at 500-1,000 meters per shade. With shell consumption around 0.18-0.22 meter per cap, custom-dyed fabric rarely makes sense below roughly 1,200-3,000 caps. Material cost typically moves from $0.55-$0.90 for stock twill to $1.10-$1.60 per cap for custom-dyed heavier brushed twill, before trims, embroidery, AQL 2.5 inspection, and freight.

Decoration spec: technique, placement, dimensions, color count

Decoration is where vague specs turn into remakes. “Front logo embroidery” is not actionable; a usable cap tech pack template needs one complete instruction line per decoration zone with technique, finished size, datum point, orientation, thread mapping, and tolerance. A shop-floor-ready callout looks like this: “Front center, 3D puff embroidery, 50 mm W × 32 mm H, bottom edge 12 mm above visor seam, centered to front seam, EVA foam 2.0 mm, max 3 colors, 8,500–10,000 stitches, Madeira Polyneon equivalents to Pantone 186 C / Black C / White.” That gives the digitizer enough to program on Tajima, Barudan, or ZSK heads, and it gives QC a measurable standard. On structured 6-panel caps, hold front placement to ±2 mm from center seam and ±2 mm from visor seam; once you drift past that, the logo reads crooked on a head form even if it looked acceptable on a flat table.

Technique has to match fabric and panel construction, not just artwork. On 108 × 56 brushed cotton twill around 260 gsm, satin columns narrower than 1.2 mm will break up, while tatami fill packed too tight can pucker over buckram. Fine serif text under 4 mm cap height should usually be flat embroidery, not 3D puff; puff needs clean block shapes and enough top width to cover the foam without edge collapse. If a logo crosses the front seam, say so explicitly, because a file digitized for a seam-crossing application on a buckram-supported crown will sew very differently on a low-profile unstructured cap with no fusible support. List each zone separately: wearer’s left, wearer’s right, back arch, closure tab, undervisor. “Wearer’s left embroidery, 35 mm × 35 mm, centered between side seam and eyelet” is clear; “left side logo” is how cartons get scrapped.

Color count and decoration type affect both cost and MOQ, so they belong in the spec, not in email back-and-forth after sampling starts. For embroidery thread, use Pantone Solid Coated as the visual target, then lock approval to the nearest Madeira, Gunold, or FuFu thread code; for patch ground fabric or applique fabric, Pantone TCX or a lab dip is more realistic. Hangtags, stickers, and cartons need the same level of detail as woven labels because trim mistakes delay packing faster than embroidery errors do. Call out hangtag size in mm, paper grade, gsm, coating, print colors, barcode symbology, and attachment method. A 350 gsm C1S tag with matte lamination, 4C front and 1C back, has a different scuff profile and unit cost than a 250 gsm uncoated kraft tag printed in 1C black; on runs of 3,000-5,000 pcs that gap is often $0.03-$0.08 per set. For color-critical branding, use Pantone Solid Coated for paper print, not TCX, and require a trim proof with key logo colors held to Delta-E <= 2.5 under D65 lighting. For stickers, define top-brim or under-brim placement, die-cut size, adhesive grade, and whether application is before or after AQL 2.5 final inspection; late-stage sticker application typically adds $0.02-$0.06 per cap in labor. Carton specs should include pieces per carton, max gross weight, board grade, flute, and shipping marks. Structured caps generally pack 24 pcs per export carton; soft dad caps can reach 48-72 pcs only if slight crown compression is acceptable.
