The seven sections of a complete cap tech-pack

A usable cap tech pack template starts with a silhouette-control page, not a buyer’s shorthand like “dad cap” or “snapback.” Put front, side, back, top, and inside vector views on one sheet, with callouts for panel count, crown height, visor length and width, seam position, eyelet spacing, top-button diameter, sweatband width, closure type, and closure placement. Use 58 cm as the adult base size unless the program is youth, women’s, XL, or fitted; then include the full grade rule, not just “one size fits most.” For a 6-panel unstructured cap, I normally accept ±0.5 cm on circumference, ±3 mm on visor length, ±2 mm on crown height, and ±2 mm on embroidery location. State the actual block: 5-panel camper, low-profile unstructured, lightly fused dad cap, full-buckram snapback, foam-front trucker, fitted baseball, or performance running cap. If this page is loose, the sample room will default to the nearest house pattern, and every comment after that becomes opinion instead of measurement.

Sections two and three should freeze materials, colors, and decoration because these are where remakes get expensive. Fabric must name composition, weave, weight, finish, shrinkage, and treatment: 100% cotton twill 260 gsm, brushed chino twill 240 gsm, nylon taslan 120 gsm with C0 DWR, 16-wale cotton corduroy, acrylic-wool serge, polyester piqué, 3 mm neoprene, or 180–220 gsm laminated foam for trucker fronts. Mesh needs denier and structure, such as 100D polyester trucker mesh or rPET mesh, not “black mesh.” Use Pantone TCX for dyed fabric and Pantone C/U for ink, transfer, and print color; set Delta-E under 1.5 for replenishment retail and under 2.0 for promo work. Decoration pages need editable AI/PDF artwork, size in millimeters, placement from a fixed seam or visor edge, Madeira or Gunold thread codes, maximum stitch count, and method: Tajima, Barudan, or ZSK flat embroidery, 3D puff over 3 mm EVA foam, appliqué, chenille, woven patch, silicone transfer, debossed leather patch, or screen print. “Centered logo” should become “front logo centerline aligned to center seam, bottom edge 28 mm above visor seam, tolerance ±2 mm.”

The last four sections are construction/BOM, labels and compliance, packaging, and QC-commercial terms. The BOM should define visor board material, visor curvature, stitch rows, sandwich insert, seam tape, eyelets, sweatband, back closure, crown reinforcement, and SPI; a 6-row curved PE visor behaves differently in packing and wear than an 8-row flat PP visor. Label pages should show the woven main label, fiber-content label, country-of-origin label, care label, size sticker, UPC/EAN, hangtag, and any licensed-program rules for MLB, NFL, college, or mass retail. Packaging should specify polybag size and suffocation warning, carton count, carton burst strength, silica gel, crown support, barcode position, and carton marks; 100–144 unstructured caps per export carton is normal, while structured snapbacks usually need 72–96 to prevent crushed crowns. QC terms should identify the approval sample, AQL 2.5 major / 4.0 minor inspection level, defect classification, needle-control policy, and metal detection if required. Put MOQ and costing beside the spec: stock-fabric caps often start at 144–288 pcs/color, custom-dyed fabric at 300–500 pcs/color, and basic FOB Yiwu embroidered caps commonly land around USD 2.20–4.80 before special patches, molded buckles, or DDP freight.

Tech sketches: front, side, back, optional underbrim

A usable cap tech pack template starts with scaled vector tech sketches, not lifestyle renders, AI mockups, or a logo dropped onto a blank cap photo. For a 6-panel baseball cap, the required views are front, left side, right side, back, top, and underbrim when the visor bottom is contrast fabric, printed, taped, or labeled. Submit Illustrator, CorelDRAW, or CAD line art as a PDF at 1:1 scale; 1:2 is acceptable only if scale, revision number, and key dimensions appear on every sheet. The sketch must show the real seam map: center-front seam, side panel breaks, rear opening radius, crown button, eyelet center points, visor stitch rows, sweatband edge, closure hardware, woven-label positions, and inside taping. Do not use one generic outline for a 5-panel camper, foam-front trucker, 7-panel runner, and unstructured dad cap. Cutting dies, buckram or foam fusing area, crown collapse, and embroidery hooping window all change. For embroidery, mark the safe stitch field separately from the visual artwork box; Tajima, Barudan, and ZSK operators need seam clearance, needle swing, and crown-curvature allowance, not just a 70 mm logo width.

Measurement callouts should sit directly on the sketches, with arrows and reference codes matching the spec table: A01 center-front crown height, B01 visor length, C01 visor width, D01 back opening, E01 sweatband width, F01 eyelet spacing, and G01 logo placement from centerline and brim seam. Adult adjustable caps commonly start at 160–175 mm center-front crown height, 70–75 mm visor length from seam to tip, 180–195 mm visor width at the widest point, and 580 mm finished circumference before closure adjustment. The brim curve must be measurable. “Slight pre-curve” creates sample-room arguments; specify flat, steam-pressed pre-curve, or chord height after pressing, such as 25–35 mm lift across a 180 mm visor width. Set tolerances by feature, not one blanket ±5 mm note. Crown and visor dimensions usually hold ±3 mm after blocking and pressing, back opening can hold ±2 mm, and embroidery placement should be controlled at ±2 mm from centerline and ±3 mm vertically after fabric pull, backing thickness, and thread-density distortion.

Stitching belongs on the sketch because it changes line setup, labor minutes, and cost before fabric is cut. Call out single-needle versus double-needle topstitching, seam allowance, edge stitch distance such as 2 mm, twin-needle spacing such as 6 mm, visor row count, bartack positions, binding tape width, thread color, and whether the sweatband is attached with visible lockstitch or hidden stitching. A visor with 8 rows instead of 4 typically adds 20–35 seconds per piece; sandwich piping, reflective binding, taped seams, or a printed underbrim can add separate cutting, fusing, QC checks, and sometimes a subcontract print process. If the underbrim uses contrast cotton twill, sublimated polyester, woven patch, silicone transfer, or heat-transfer print, draw it as its own view with grain direction, Pantone TCX or print-file reference, placement tolerance, and a Delta-E target, normally ΔE ≤1.5 for tight color matching. Fabric and color spec: GSM, weave, Pantone references

Lock the fabric line before requesting a firm quote; “navy cotton cap” is not a specification, it is a future claim. Performance fabrics need equal precision: “150D mechanical-stretch polyester, 175–185 gsm, C0 DWR, wicking finish, UPF 50+ by mill test” is useful; “quick-dry” is not. Ripstop, 8-wale corduroy, 12 oz canvas, melton wool, nylon taslan, GRS-certified rPET twill, and bonded softshell belong in the fabric line because they change shrinkage, fusing, needle choice, cutting yield, MOQ, and final cap shape.

Control color with textile references, not phone photos, CMYK values, or screenshots from a buyer’s monitor. Pantone TCX is the normal reference for fabric shade; Pantone C/U belongs to print, labels, and packaging, while hex codes are only for digital artwork. The tech pack should list target color, approved lab dip number, approved bulk lot, light source, and tolerance: Delta-E ≤1.5 for premium retail solids, ≤2.0 for standard wholesale caps, and ≤2.5 only for pigment dye, acid wash, snow wash, or other intentionally uneven finishes. Attach a physical Pantone chip or signed cutting swatch because cotton, wool-acrylic blends, nylon, and recycled polyester do not absorb dye the same way even when the formula looks identical. For new colors, approve lab dips before proto sampling, then require the pre-production sample to be cut from the approved bulk lot, not from a leftover “close enough” roll. Typical lab dips take 5–7 days on stock base fabric and 10–14 days for custom dye; bulk fabric usually adds 7–15 days depending on mill queue. For embroidery, include logo size and stitch count from the DST/EMB file. A 50 mm × 30 mm front mark may be 4,500 stitches for simple text, 8,000–10,000 for a filled icon, and 12,000+ for a dense crest. On Tajima, Barudan, or ZSK multi-head machines, another 4,000 stitches can add about 3–5 minutes per cap, which affects unit price and daily output.

Measure placement from sewn cap landmarks, not from a flat Illustrator rendering. A usable spec reads: “front center, 50 mm W × 30 mm H, bottom edge 42 mm above visor seam, centered on front crown seam,” or “left panel, logo center 65 mm forward of back opening and 28 mm above lower seam.” Back embroidery needs a separate check because plastic snapback, brass buckle, hook-and-loop, elastic, and nylon webbing closures all reduce hoop clearance. On unstructured dad caps, washed cotton twill under roughly 280 gsm, and 5-panel camper caps, tall filled embroidery can pucker even when the digitizing is clean; I normally keep unsupported curved-front embroidery below 55–60 mm high unless the panel has buckram, foam, or a fused backing. State inspection tolerances in the decoration line. Under AQL 2.5, ±2 mm placement variance for panel embroidery is realistic; ±1 mm belongs to molded patches, silicone transfers, or heat transfers applied on a flat platen.

Lock color count and color standards before sampling, not after approving a phone photo. Do not write “red/white/black”; write “Pantone 186 C matched in 120D/2 polyester embroidery thread, Delta-E ≤2.0 against approved thread card,” and use Pantone TCX when the target is dyed fabric rather than printed artwork. Delta-E ≤3.0 is often acceptable for promotional caps, but licensed sports, beverage, and fashion programs should require a physical lab dip, thread cone, or patch strike-off approval. Call out metallic, neon, glow-in-the-dark, mélange, tonal, matte, or recycled polyester thread because these can run slower and break more often than standard rayon or polyester.
