The seven sections of a complete cap tech-pack

A usable cap tech pack template must let the factory quote, sample, and inspect from the same document. Start with a drawing package: front, side, back, top, and inside views, all dimensioned in millimeters. Call out crown height from visor seam to top button, visor length at center, visor width at widest point, panel seam allowance, back opening, sweatband width, eyelet location, button size, and logo position from center front and bottom edge. Then define style construction: 5-panel camper, 6-panel structured cap, unstructured dad cap, trucker, snapback, runner, bucket, or visor. State whether the front panel is buckram-fused, foam-laminated, or soft; whether the visor is flat, pre-curved, sandwich, recycled PE, or paper board; and whether the sweatband is cotton twill, moisture-wicking polyester, or elastic spandex. These are costing items. A buckram front plus flat recycled PE visor usually adds $0.20-$0.55 FOB Ningbo versus an unstructured cotton dad cap before decoration.

Fabric and color sections need factory language, not catalog language. Do not write “cotton” or “polyester.” Specify composition, weave, yarn count or denier, weight, and finish: 16x12 cotton twill at 260 gsm, 10 oz brushed canvas, 150D polyester taslan with PU coating, 210T recycled polyester ripstop, 380 gsm wool/acrylic blend, or 120-160 gsm trucker mesh. Add shrinkage after steam pressing, normally under 3%, and colorfastness to rubbing at Grade 4 dry and Grade 3-4 wet for dark shades. For color control, use Pantone TCX for dyed fabric and Pantone C or U for printed labels, heat transfers, and packaging. Washed, brushed, heathered, enzyme-washed, and garment-dyed caps still need physical swatches because Pantone alone will not control hand feel or shade break. Lab dips should target Delta-E under 1.5 for retail fashion and under 2.0 for promotional programs where unit cost matters more than tight shade matching.

Decoration, quality, and packing should close the loop between sampling and inspection. For decoration, include vector artwork, finished logo size, placement tolerance, thread brand or color system, backing type, stitch count, and method: flat embroidery, 3D puff with 2 mm or 3 mm EVA foam, woven patch, sublimated patch, rubber badge, screen print, or heat transfer. A 55 mm front logo at 9,000 stitches runs cleanly on Tajima, Barudan, or ZSK heads; a 16,000-stitch raised logo with 2.5 mm letters will usually pucker unless the digitizing is simplified. For construction quality, define visor symmetry within 3 mm, logo placement within 2 mm, crown height within 5 mm, loose thread ends under 5 mm, and closure pull test at 7-10 kg. Tech sketches: front, side, back, optional underbrim

Scaled vector sketches are the control drawing in a cap tech pack template; photos belong in the reference column because lens distortion can misread crown height, visor rake, and rear-opening shape by 3-5 mm. Provide front, left side, back, and underbrim views as standard, then add the right side when logos, mesh breaks, rope ends, vent patterns, woven labels, or panel seams are asymmetric. Use AI, editable PDF, DXF, or clean SVG at 1:1 scale; if the file is reduced to 1:2, lock the artboard and include a 50 mm scale bar. Label the actual block on the drawing: 5-panel camper, 6-panel structured buckram cap, unstructured dad cap, 7-panel, foam trucker, rope cap, or running cap with laser-cut vents. Mark darts, seam lines, eyelet diameter, top-button position, visor stitch rows, sweatband line, closure type, patch border, woven-label fold edge, sandwich piping, seam tape, and contrast underbrim. If the undervisor carries sublimation, screen print, taping, or a care label, give it its own view.

Measurement arrows must tie directly to the spec table, because sample rooms should not infer reference points from written notes. Crown depth is usually measured from the top-button seam intersection to the lower sweatband edge at center front: 16.0-17.5 cm for low profile, 17.5-18.8 cm for mid profile, and 19.0-20.5 cm for high profile. Visor length is measured at center front from crown seam to tip; practical ranges are 6.8-7.2 cm for dad caps, 7.3-7.8 cm for flat-brim streetwear, and 5.5-6.5 cm for running caps. Define visor curve by arc height, fixture radius, or mold number, never by “slightly curved.” A 3 mm visor error is visible after pressing, especially on 260-320 gsm cotton twill, 150D-300D recycled polyester, nylon taslan, or laminated foam where shrinkage, rebound, and fusing tension behave differently.

Decoration callouts need to be machine-ready, not a paragraph of intent beside clean artwork. Show 2 mm edge stitching, 6-row visor stitching at 6 mm spacing, seam-tape width, bar-tacks at strap slots, contrast thread such as Pantone 19-4007 TCX, and tolerance bands like +/-1 mm for patch placement or +/-2 mm for embroidery baseline. For embroidery, include the centerline, baseline distance from visor seam, maximum logo width, estimated stitch count, thread brand or Pantone TCX target, and whether the artwork is intended for Tajima, Barudan, or ZSK cap-frame hooping. Flag risks before sampling: embroidery crossing the center seam, 3D puff foam over tight curves, patches closer than 8-10 mm to a crown seam, underbrim prints distorted by lamination, and rear logos blocked by snap posts, tri-glide buckles, or metal clasp hardware. Fabric and color spec: GSM, weave, Pantone references

A cap tech pack template is enforceable only when the fabric row reads like a mill PO, not a mood-board caption. Specify fiber, yarn count or denier, construction, weave, finish, and weight in one line: “100% cotton twill, 16s/2 x 10s, 3/1 right-hand twill, reactive dyed, 280 gsm +/-5%.” That gives purchasing, cutting, and QC something measurable; “premium heavy cotton” does not. Realistic shell ranges are 260-320 gsm cotton twill for structured 6-panel caps, 300-360 gsm brushed cotton for washed dad caps, 180-240 gsm nylon taslan for outdoor caps, 220-280 gsm recycled polyester twill for performance caps, and 400-520 gsm wool/acrylic melton for varsity snapbacks. Break hybrid caps by component: front panels 280 gsm twill with 90-110 gsm fusible buckram, back panels 120-150 gsm polyester trucker mesh, undervisor 260 gsm contrast twill, and 180-220 gsm cotton herringbone sweatband. Weave is not decoration; canvas, ripstop, birdseye mesh, and twill crease, shrink, and embroider differently under the same Tajima, Barudan, or ZSK hoop tension.

Color specs should reference physical textile standards, never screenshots, CMYK values, or paper Pantone chips. Use Pantone TCX for dyed fabric and write the approval condition clearly: “shell fabric: Pantone 19-4023 TCX Navy Peony, lab dip approved under D65, Delta-E <= 1.5.” For licensed league colors and protected brand shades, push for Delta-E <= 1.0 if the mill can hold it; for normal shell fabric, <= 1.5 is practical; for seam tape, sweatband, binding, or inside labels, <= 2.0 is usually acceptable. Name one master standard because cotton twill, polyester mesh, nylon webbing, ABS snaps, silicone patches, and rayon embroidery thread will not reflect light the same way. Testing belongs in the fabric and color section when shade drift can cause returns, licensing rejection, or inconsistent retail shelves. Require lab dips on the actual base cloth before sample approval, then approve bulk roll shade bands before cutting; a 500-meter cotton dye lot can still shift head-to-tail if dye bath temperature, salt level, or pH control is loose. For dark cotton caps, specify ISO 105-X12 rubbing fastness at grade 4 dry and grade 3-4 wet. For polyester performance caps, add perspiration fastness, sublimation migration checks, and lightfastness if the product will sit in stadium shops, golf pro shops, or outdoor promo programs. Decoration spec: technique, placement, dimensions, color count

Decoration fails fastest when the tech pack describes the logo visually but leaves the factory to choose the process. A usable cap tech pack template should name the technique before the artwork file: flat embroidery, 3D puff embroidery, woven patch, printed twill patch, chenille, rubber PVC patch, sublimated patch, direct heat transfer, or applique. On Tajima, Barudan, and ZSK heads, flat embroidery can usually hold 1.0-1.2 mm satin columns on structured cotton twill, while 3D puff needs 2.5-3.0 mm columns, open spacing, rounded corners, and minimal internal trims so the EVA foam does not tear. Woven patches can carry finer detail, often down to 1.5 mm letter height, but the edge profile and hand feel are completely different from direct embroidery. If artwork is already digitized, list stitch count, thread sequence, file format, and approved sew-out date. If not, require a digitizing quote; moving from a 4,000-stitch mark to a 9,000-stitch front logo commonly adds $0.25-$0.45 per cap, with metallic thread, applique cutting, and orders under 300 pieces pushing higher.

Placement should be measured from cap anatomy, not guessed from a flat Adobe Illustrator mockup. For front-center decoration, specify finished width x height in millimeters, distance above the visor seam, alignment to the center seam, and whether the logo crosses the two front panel seams. A typical adult 6-panel front logo is 50 x 30 mm, placed 15-20 mm above the visor seam; side embroidery is often 35 x 12 mm, positioned 60-80 mm behind the front panel seam. Back decoration must respect the closure: plastic snapback, metal buckle strapback, fitted, elastic sweatband, and hook-and-loop each leave a different usable zone. Fabric construction also changes what is safe. A buckram-backed structured front can carry dense fill stitching, but an unstructured washed 260 gsm cotton twill dad cap will pucker unless density is reduced, backing is selected correctly, hoop pressure is controlled, and thread tension is lowered.

Color count needs physical standards, not RGB values from a JPEG. List every thread, patch ground, border, print, and backing color by Pantone TCX, Pantone Coated, or an approved thread card, then define tolerance: Delta-E under 2.0 for licensed teams and brand-critical retail programs, Delta-E 3.0-4.0 for normal promotional caps. Identify thread as matte polyester, rayon, metallic, glow, or recycled polyester; metallic thread often requires slower machine speed and adds about $0.05-$0.15 per cap because breakage and rework increase. Packaging and label spec: polybag, hangtag, sticker, carton

Packaging specs prevent the most expensive “small” disputes: crushed crowns, rubbed visor edges, missing suffocation warnings, bad carton marks, and barcode labels that will not scan at the DC. Put them directly into the cap tech pack template, not in email notes. For a standard adult 6-panel cap, specify one LDPE 4 or CPE polybag at 260 x 320 mm for curved visors and 280 x 350 mm for flat visors, 0.03-0.05 mm thickness, with a printed suffocation warning when the bag opening exceeds 5 in. If sustainability claims matter, write the exact material claim, such as “LDPE 4 polybag, 30% GRS-certified post-consumer recycled content,” and require the GRS transaction certificate before final inspection. For white cotton twill, pigment-dyed caps, wool blend, PU suede, or brushed fabrics, add 17-22 gsm acid-free tissue around the crown and visor edge. Hangtags, brim stickers, care labels, UPC labels, and retail price tickets should be treated as controlled components with approved artwork, not vague branding accessories. The tech pack should state finished size, substrate, coating, hole diameter, string or loop type, attachment point, barcode format, and approved file name. A common streetwear hangtag is 55 x 90 mm, 350 gsm black-core paper, matte lamination, 4 mm drill hole, and black cotton string through the back strap; a promotional cap often uses 300 gsm C2S art card with a clear plastic loop, saving about $0.03-$0.06 per unit. For brim stickers, define diameter, adhesive, finish, and placement: for example, a 50 mm gold foil sticker centered 30 mm from the front visor edge, or a 35 mm matte white size sticker on the under-visor. Test adhesive on the actual fabric, because brushed cotton, recycled polyester, nylon taslan, and PU suede react differently after humidity, carton pressure, and 30-45 days at sea.
