On Tajima, Barudan, or ZSK heads, dense front logos on fused buckram often need adjusted underlay and pull compensation, so attach an approved sew-out image, not only vector art. Then lock the build: fused or non-fused front panels, buckram weight, eyelet material, sweatband composition, visor stitch rows, closure hardware, main label, care label, country-of-origin label, polybag rule, carton packout, max gross weight below 16 kg, barcode location, and final inspection standard such as AQL 2.5.

Tech sketches: front, side, back, optional underbrim

Most cap sampling errors start on the sketch page, not the sewing line. A usable cap tech pack template needs vector line art in AI, EPS, or a layered PDF exported from Illustrator at 1:1 proportion; phone photos, flattened JPEGs, and marked-up screenshots make the pattern room infer construction details that should be explicit. For performance caps, use denier and construction, not vague terms like “poly fabric”: “Crown: 100% recycled polyester, 75D x 150D micro-ripstop, 145 gsm ±4%, C0 DWR, moisture-wicking finish.”

Color failures usually start because the buyer approved a screen image instead of a physical standard. In the cap tech pack template, assign Pantone by material type: Pantone FHI/TCX for dyed fabric, Pantone C only for trims, heat transfers, or print references, then state the approval method. Technique has to match substrate and crown structure, not just the brand mood board. 3D puff embroidery performs best on structured 6-panel caps with firm buckram and stable face fabrics like 80/20 acrylic-wool, 65/35 poly-cotton twill, or 280-320 gsm brushed cotton; on washed chino, peached cotton, or enzyme-washed canvas, the foam edge rounds off and satin columns lose wall definition. As a rule, strokes under 1.2 mm should stay flat embroidery; dense front logos usually run 8,000-12,000 stitches, and once you push past 15,000 stitches in a compact area, puckering and crown distortion show up unless the file is digitized with proper underlay, pull compensation, and density control for Tajima, Barudan, or ZSK heads. If you use patches or transfers, specify attachment as clearly as the artwork: woven patch with merrow border and edge stitch, TPU badge with heat press at 150-160°C for 12-15 seconds, or sublimated emblem with hidden tack at four points.

Color control needs the same discipline as placement. List color count by location, then reference Pantone Solid Coated for logo colors; use Pantone TCX only for fabric or trim alignment elsewhere on the cap. Embroidery thread is always a nearest-stock conversion, not a true Pantone match, so note the approved thread range against a real card system such as Madeira Classic No. 40 or Gunold Poly 40 before bulk production.
